Default Printing issues

Epson RX580
Source - Sheet
Borderless Checked
Type - Presentation Paper Matte
Size - Letter ( 8 1/2 x 11 )
Orientation - Landscape

My prints seem to be coming out larger than the document size
Yesterday I printed a DVD cover that is 3240 x 2175 @ 300dpi
After trimming (only top and bottom of paper) it would not fit in a case.Way too big.
I then tried printing out a couple 5x7 @ 300dpi and I had to trim those to fit in frames.

Why are my prints printing out larger than what they should?

At least part of your problem is that you checked "borderless". The only way a printer can make a clean borderless print is to scale it up somewhat (~5-10%) to ensure that the image fills the paper regardless of any slight tracking error in feeding the paper through the printer.

Some printers don't print exact sizes even when Borderless is unchecked. My B9180 printed about 2% oversized from PS/CS using the HP supplied Automation plugin. (I haven't done an accurate recalibration now that I've upgraded to PS/CS4 and use PS's own print dialog).

You can (if your print driver is similar to my Epson) adjust the amount of expansion in the borderless setting by clicking the page setup tab in the print driver. There should be three setting for borderless expansion. Select the smallest, unless it leaves margins somewhere.
